Wanting to inlay 1/4" HDPE letter cutout into 1/2". Any advise, tips, or tricks on offsetting each cut for a snugg fit.

What software are you using? ArtCam Insignia and Pro both have inlay routines that will take you through the steps needed. I have done it numerous times with Vector, but you should be able to do it with Parts Wizard in the same manner. Depending on the forces of what you are cutting you may have to adjust your offset due to bit deflection for a snug fit (with smaller bits).

The steps used in Vector are...

To create the part to place inside - offset the contour to the inside by one tool radius then offset that new line to the outside by the cutter diameter.

To create the pocket into which the piece is to be inserted - offset the same original contour as that used for the insert, but first to the outside by the cutter radius, then offset the new line to the inside by the cutter diameter.

The double offsetting puts a radius on any square corners the size of the cutter allowing the pocket and insert to mate without interference.

As always, your milage may vary with this method depending on what software you use!
