    y car

    Seems the y car would have to have been knocked out of square somehow. Was it under a heavy load during the project ?

    Sounds like a lot of plywood work for a 1/4 inch bit of any kind. I would guess use at least a 3 flute 3/8th bit of some kind. Vacuum hold down can spread a fire pretty quickly.

    dust foot problems / air deflector

    Have you made an air deflector for the bottom of your router ?

    One of those small plastic 6 inch frizbees will work. Hold it on to the router with a few pieces of some very light chain.
