Sounds like a lot of plywood work for a 1/4 inch bit of any kind. I would guess use at least a 3 flute 3/8th bit of some kind. Vacuum hold down can spread a fire pretty quickly.

Have you made an air deflector for the bottom of your router ?
One of those small plastic 6 inch frizbees will work. Hold it on to the router with a few pieces of some very light chain.

Years ago, I laid out a few "reference squares" on a 48x48 table to help line things up on the x y.
Squares were 12, 18, 24, 28, 36, 42 and 48 inches .... I think they were .04 deep with a .03...
