This sign was a fun little project.
Materials are 1" PVC for the plaque, painted with acrylic enamel,
1/2" thick Brushed Silver Faced PVC for the lettering
3/16" thick black acrylic for the outline around the lettering
black vinyl for the outline around the plaque.

After gluing up the letters to the acrylic I sanded the back of the acrylic...

A masonry drill bit, & a few masonry screws later... (none of which are visible)

The customer was pleased, as was I :)

The brushed silver material looks great, did you glue that aluminum to the black material before routing or did you get it delivered like that?

Damon - Great job! Did you have to do anything to clean up the edges of the PVC letters? In the picture, it looks like they came off the Bot really clean. What brand/part# endmill did you use?

Also, is your cleat made out of aluminum? Did you glue the sign cleat to the mating wall cleat?

You need to tell the client that you will make him a new "OPEN" sign for his door. It looked a little pitiful next to your new sign.:)

Thanks for all the kind words. To answer the questions,
We use spray adhesive to glue the .040 brushed silver aluminum to the PVC before routing. I used an onsrud 1/8", double fluted spiral bit, 3/4" CEL (can't remember the part number)

The edges of the letters did come off the bot pretty clean. If they do not have a consistent looking surface, I hi it very lightly with a torch. It opens up the pores of the PVC and make everything look even. The torch does the opposite of MEK.
The cleat is aluminum. It's held onto the sign with screws, the mating cleat is on the brick wall with masonry screws. I applied a large bead of clear silicone on both cleats before hanging the sign. I also put a handfull of golfball sized gobs on the back of the sign.

The black acrylic piece that has the "engineering" letters on it was left off until the installation. I ran a couple of holes in that area so that I could use masonry screws there and make sure they were all hidden.
After that I used silicone to install the acrylic with the letters to the sign.

It was just some high performance vinyl, nothing special. And I didn't get a great pic of the application, since I couldn't hold the camera while applying.

But here's a pic of the vinyl before putting it on.

I think the pockets are about 1/16" deep. I cant remember exactly. I just wanted to barely go into the surface with it.
