Hi all. I just saw this about sanding profiles and thought I would share. I have done this before and it does work pretty well.
http://www.ronhazelton.com/projects/how_to_make_custom_sanding_blocks
alot of time i use the foam sponge sanding blocks . When they get worn out i blow the dust off with a compressor and stick a pressure sensitive sanding disk to the worn out block then sand some more
Lay Wax Paper over moulding, creasing snugly into sharp areas/over sharp corners as best you can. Mix an appropriate amount of bondo, and start spreading over wax paper, coaxing bondo to form a negative mold of your profile. Grab a scrap block that fits comfortably in your hand. Mosh that block into bondo, which bonds the two as the downward pressure helps fill the cavities a bit better. Once the bondo has set (5-10 minutes), remove your new sanding block and discard the wax paper.
Result is a reasonably good profile sander with a comfortable hand grip that is much more rugged than the foam, meaning it is likely to be viable for use in the future.
MUCH less tedium than shaping the foam, and is wonderfully accurate for large, sweeping profiles.

Jeff- that is an AWESOME tip.. I will use that!
One of the great benefits of reading the forum is finding ideas and insights shared in threads that would seem to not be relevant to my needs.
Thanks again-
So much to be thankful for-

Plus, Bondo smells good and is fun to work with.....Reminds me of my youth when I used to think I was an auto body repairman. joe

What's Bondo?
Is that a two part mix that hardens but can be drilled and shaped? We call that Builder's Bog.....would that be the same?
Bondo is a brand of auto body filler who's name is commonly used (in the U.S.) to describe the substance you just did.
While we're on the subject of fillers, I discovered a product from your homeland that I now regularly use as a woodfiller.
Thanks for the Timbermate, mate!
