I’m wondering what kind of clearances others are using to adjust the “snugness” of the fit… I compensated for my actual material thickness to get .008” total clearance and it works nice for me, but I wonder if that’s too snug for my 6 year old grandson.
I appreciate any input especially those with actual experience with children as users!

Generally in the machinist world .010" is a common slip fit. Most reamers are sold for standard clearances .010" for a slip fit and -.005" for an interference fit. That is working with steel & aluminum. I have had problems using the .010" for plywood and usually go to .020" wood is not stable in different humidity and especially here in the Northwest so I tend to go larger for slip fits. If you are in a drier climate you may get by with a tighter fit.

Mike what ever you cut it at it will 'loosen' up quickly with the kids playing with it. I cut mine with a .010 fit.
I was so glad when I finally gave my sets to my great-grandson, finally got back to work in the shop! :D Russ
