it i various thicknesses and a mix of materials. I used a onsrud o-flute and it had chips in the edge in a hour. I think I cut it at 1ips

Steve O flutes are not the tool of choice for composites such as fiberglass and phenolic
you might want to look at the 67-200 series SC 3 flute phenolic cutter

looks like 3/8" is the smallest and I could really use 1" cut length and 1/4" diameter.

I cut quite a few sheets of 1/8" G10 with a two flute up spiral (making parts for RC model helicopters) and didnt have issues.

But last summer I bought a sheet of 1/2" G10 to make some jigs in the shop and man-o-man, that was hellish to cut. I tried the same two flute carbide 1/4" bits and burnt up or broke a few before finding a slow feed, multi-pass route that worked.

You need to cut how thick? 1"? That will be tough..

Ive machined some very tough composites, for the local Siemens (Westinghouse) motor rewind shop, for use in large motor rewinds. I ended up cutting most of it with abrasive wheels and seemed to be easier to sand it to shape than try and machine it with router or saw blades.

I have cut a lot of bakelite and its much easier to cut for sure. There are so many "phenolics"... but G10 is definitely some of the toughest I have tried to cut.

Have you tried a burr? Been using them for fiberglass composites with good results lately. So far very few cuts. Just prototypes.

most is not g10 luckily but it is 500 pounds of it I will be cutting most is phenolic thats paper based. I have burrs I got off eBay for about 2.00 for the onsrud they were almost giving them away. I bought a few of thee too http://www.onsrud.com/product/Item/m/itemDetail.html?itemId=63-080

the bit from onsrud a single flute bit was horrible the noise and heat it made and even at .5ips and only 1/16" pass depth it was bad and flexing causing a beveled cut.
