I've been asked to do a job that requires cutting 4" tall letters out of 1/2" Ultraboard (0.016" Aluminum skin over foam). The manufacturer advises a 3/16" Onsrud (52-060) bit for cutting at 18,000 RPM. The question is, how do I hold down the individual letters and keep them from coming loose when cutting them out? My initial thought is double stick tape. Any other ideas???

Matt: Double Face tape should work just fine. You may want to slow down that speed due to the slower cutting speed of your bot. Most manufacturers assume you are using a cnc that moves faster. See the onsrud catalog for some conversions. Also search this site for "chipload calculater" and download it.
Third is do a couple of practice cuts before you go for it.
